Reducing CO2 emissions by avoiding recalls and held ware

The focus of this year’s AFGM conference was net zero carbon future for the glass industry.  In this era of focused attention on the reduction of greenhouse gas emissions, we here of many approaches.  Most of these are of a grand scale and involve extensive resources, time, and effort to make an impact. But like with many other things, there are small, everyday actions and changes in our old routines that can make a difference.

When it comes to reducing greenhouse gas emissions, small reductions in many areas can be as effective as some of the grand schemes.  At this year’s conference, Agr’s Martin Küstner outlined how a simple change in process can make an impact on greenhouse gas emissions related to glass bottle manufacture. Individually, these efforts may seem insignificant, but when combined with other similar savings, they can be a meaningful factor in the path to a net zero carbon future.

In his presentation, Mr. Küstner discussed the impact that recalls and held ware, along with the remelting of wasted product, have on Co2 emissions. He focused on how the simple addition of high-speed, automated sampling for quality checks during glass container production, in conjunction with Industry 4.0 connectivity, can lead to both financial savings and provide another step on the path towards a glass plant’s CO2 reduction goals.

According to the publication “Systematically Increasing Energy Efficiency and Reducing CO2 Emissions in the Glass Industry”, by the German Energy Agency (dena), the production of glass for beverage bottles has an average emission of 436 kg CO2 per 1 ton of glass[1].  As an example, a high speed 10 section double-gob NNPB forming machine manufacturing 185g long neck bottles at 300 BPM produces 18,000 Bottles per hour. Using this example, approximately 3.3 tons of glass are consumed per hour of production.  This equates to the creation of approximately 1.4 tons of CO2 per one hour of production in this scenario.

Timing Matters

In many bottle manufacturing plants, 1 sampling set in a 3-shift operation is often the norm. Once collected, the sampling set is taken to the QA lab where it is put in que along with sampling sets from other lines. In many QA labs, it takes several hours before the testing of bottles from the sampling set begins. Once testing has begun, it takes additional time and labor to perform the measurements and document the results. Under these conditions a production defect may not be caught for eight or more hours.

Automated measurement and sampling make it possible to reduce the time it takes to discover a production defect. When utilizing Industry 4.0 connectivity, actionable information can be shared immediately once a defect or issue is discovered, facilitating prompt corrective action, and avoiding the unnecessary production of defective ware.

Referencing the production example given previously, 8 hours of production on that line consumes 26.4 tons of glass and produces the equivalent of 11.2 tons of CO2.  If using automated measurement and sampling, a defect is caught within 30 minutes vs. 8 hours, 7.5 hours of unusable production that needs to be sorted, and re-melted can be avoided. This equates to 10.5 tons of unnecessary CO2.  And this is only from one instance.

The benefits of precise and high-speed sampling

In addition to the environmental gains, precise and high-speed sampling and measurement of bottles can render numerous benefits that can improve productivity and profitability. In QA operations, these include the substitution of measurements with increased accuracy and repeatability for labor intensive, hand measurements and associated documentation. Most significant however, is the potential to dramatically increase laboratory throughput, delivering actionable results to production in a meaningful timeframe. Faster test results, quicker response and less scrap equate to improved profitability as well.

Many plants have numerous SKU’s and job changes, and setup of a measurement system can be a challenge. Agr’s patent pending AutoJob® is designed to overcome this challenge by providing automated recognition of key finish measurements.  With this feature, the operator simply selects the AutoJob mode and the work of locating and identifying finish features is performed automatically, within thirty seconds.

The Gawis4Glass, introduced in 2020, features a compact design that is compatible with the size and style of laboratory operations. This system has an extensive library of tests including all critical dimensional measurements from push up through complicated finish measurements as well as a robotic handling option for hands-free operation.

The DSG, Agr’s flagship automated measurement system, is now in its fifth generation and features a total measurement process that includes all dimensional attributes, pushup, weight, ID/bore and thickness distribution.  The DSG500, slated to be introduced in early 2024, incorporates a number of new advancements including a large format user interface, Industry 4.0 communications and AutoJob® automated job creation.  This system sports a totally hands-free operation with the ability to be used at the production line in a sampling configuration. In this configuration, it can operate on a continuous 24/7 basis collecting and measuring samples, bypassing the QA lab altogether. In addition, it can be interfaced with Agr’s SP2 sampling pressure and volume measurement system to provide pressure and volume test results in the same process.

Achieving a net-zero glass plant is a daunting task that will take time to master. However, achieving actionable testing results in thirty minutes or less is a reality. This will not solve the world’s problem with greenhouse gases, but it can contribute in a positive manner. Sometimes it’s the little thing that you do that makes the biggest impact.

American Glass Research expands glass analysis capabilities at Delft research facility

A new  Scanning Electron Microscope (SEM) with enhanced, rapid-scan EDS software was recently commissioned at the Delft, Netherlands laboratory of American Glass Research

 The American Glass Research laboratory in the Netherlands is now home to a new, top-of-class Scanning Electron Microscope (SEM). Leading-edge work in the field of microscopy is nothing new to the Netherlands. As a matter of fact, the Netherlands is the birthplace of the modern microscope and the very city of Delft is where microscopist Antonie van Leeuwenhoek invented some of the first practical microscopes in the 1700s. The AGR’s Delft laboratory is proud to continue the fine tradition of Dutch microscopy by installing a JEOL IT-510LA scanning electron microscope. This new device goes far beyond the capability of the early microscopes and will allow the Delft lab to provide its European customers with the highest level of analysis and digital data acquisition.

The JEOL IT-510LA represents the first SEM of this model to be installed anywhere in the Netherlands and boasts a magnification capability of up to 300,000X. Equipped with a JEOL Energy Diffractive X-ray Spectrometer (EDX), the SEM will enable the scientists in the Delft lab to perform chemical compositional analysis of glass surfaces/substrates along with point analysis of materials or residues embedded on or within the glass. Enhanced software incorporated in this system harnesses the EDX for constant scanning of the glass surface over the entire field of view. The capability makes it possible to immediately highlight the presence of any foreign materials, facilitating quick and accurate identification.

In addition, the system incorporates a large-sized SEM chamber that allows samples up to 200 mm long and 80 mm wide to be analyzed as well as low vacuum mode which circumvents the need to apply carbon or metal coating. These features permit analysis of samples with minimal alteration, which is an advantage for consumer complaints or product liability cases.

The many advanced features and functions of the new SEM will greatly compliment and expand the capabilities of the Delft lab beyond the routine uses of SEM-EDX for stone identification, fracture diagnosis, and compositional analysis.

 Dual mode design

The ThicknessPen differs from other measurement devices with its patent pending, dual-mode operation that offers users the option to measure using either a magnetic or capacitance mode, whichever is most appropriate for the application. With the magnetic mode, a magnetic target ball is used during measurements.  This mode offers a level of precision equal to or exceeding traditional hall-effect devices with greater simplicity and reliability without the concerns associated with probes that use strong magnetic fields. In this mode the ThicknessPen can be used in its docking station for bench-top measurements or on its own, as a portable device wherever critical measurements are required. The Capacitance mode provides the means to perform single sided measurement without the need for a target ball. This is ideal for at-the-line or measurements in the field, where portability is desired and the risk of product contamination by a target ball is a concern. The capacitance mode of the ThicknessPen offers a quick, “touch and go“ measurement approach and is ideal for measuring large containers, sheet material, plastic panels and large shaped parts where the use of a target ball is not practical.  Its portability and rugged construction provide further advantages and compatibility with the production environment.

App-based , Bluetooth enabled

ThicknessPen is compatible with smart phones and tablets.  With the ThicknessPen App a smartphone or tablet becomes your work center for system management and operations.  The operator can control the type and size of data displayed.  With the APP, system software never goes out of date and upgrades are easily handled. Utilizing Bluetooth technology, the ThicknessPen requires no cables or wires for operation.  When the pen is used remotely without a phone or tablet, data can be easily transferred from the pen and stored in the App when returned to the base station.

Robotic laboratory automation, precision bottle measurement and innovations in automated blowmolder control to be a focus for Agr International at K 2022

Agr International introduces the Gawis 4D® measurement system with robotic handling

Gawis 4D configured with the AF robotic handling system provides a means to maximize laboratory throughput while achieving the highest measurement precision for preforms and bottles.  

As speeds increase, weights are reduced and recycled material is becoming a significant factor in bottle production, regular testing and measurement of production samples is essential to properly manage quality. However, with limited personnel and equipment, laboratory throughput can be a challenge for many production facilities, potentially compromising quality efforts. Agr International’s Gawis AF robotic handling system, in conjunction with the Gawis 4D measurement system, provides a solution for meeting both the need for comprehensive testing/measurement of bottles as well as a means to address throughput demands.

The Agr Gawis 4D is designed to automate quality checks by consolidating numerous dimensional and thickness measurement operations, typically performed by hand, on individual bottles or preforms into a single hands-free operation, completed in a matter of seconds.  The addition of the robotic handling system takes this to the next step.  With the handling system, the Gawis 4D can not only measure individual bottles, but also perform measurement on complete sets of bottles or preforms.  It can be operated on a continuous basis, without operator intervention, maximizing testing throughput while freeing laboratory personnel for other more critical tasks.

The Gawis AF robotic handling system interfaces seamlessly with the measurement system.  It can be purchased with a new system or retrofitted to existing systems operating in the field. Central to the system is a precision pick and place industrial robot that manages sample selection and placement of samples into the Gawis 4D for measurement.  Operation is fully integrated.  All controls and operations including overall job setup, robot, sample coordination, as well as activation and control of individual test sequences are handled through the Gawis4D user interface.

For sample management, samples are hosted in a multi-level carousel that is outfitted with rotating tiers designed to positively position samples for robot access. The tiers can be configured to accommodate bottles from single or multiple mold rounds, or a complete mold set of preforms. Each tier is fitted with spring activated sample grips that provide positive bottle control and positioning for the robot yet allow fast loading by an operator. When tests on the individual samples are complete, the robot can either discard samples or return them to the sample carousel for further analysis.

The Gawis 4D outfitted with the Gawis AF robotic handling system, is the latest in Agr’s line of high-precision measurement systems for bottles and preforms. The Gawis 4D system offers a means to perform a range of complex dimensional measurements that are fast and precise with un-matched repeatability.   AutoJob™, a patent pending feature on the Gawis 4D simplifies job setup on the system by providing automated recognition of key finish measurements, reducing job setup time to a matter of minutes. This system also offers a wide range of thickness measurement options including thickness at single or multiple discrete points anywhere on the sidewall or heel of the bottle, and the ability to perform complete vertical or horizontal (circumferential) scans for analyzing preform ovality and material distribution. Butler, Pennsylvania – March 1, 2021 – Agr International announced the appointment of Mr. Steve Smith to lead Agr’s North American sales organization. This appointment is a continuation of Agr’s multi-year plan to strengthen and expand its sales and service organizations in order to better support the distinct needs of customers throughout the world.

Mr. Steve Smith will assume the position of Director of Sales. In this role, he will oversee all sales related activities within the United States, Mexico, Canada and several countries within Latin America and the Caribbean.

Since joining Agr’s sales team, Steve has consistently contributed to Agr’s business growth. Over the last twelve months he has played a major role in Agr’s efforts to successfully navigate through the challenges presented by the ongoing pandemic.  In addition to the outstanding sales results, Steve has demonstrated the ability to manage complex customer accounts in the bottle manufacturing and beverage industry.

Mr. Smith possesses significant knowledge and experience with Agr’s customers, products and services and is well positioned to provide the guidance necessary to lead Agr’s North American sales force. Martin Küstner to present at Pack Passion Week

The Gawis4Glass was designed specifically to fit this need.  With a footprint of 1 square meter, the Gawis4Glass can fit in laboratories with very limited space. The size of this system however, does not diminish its precision and the measurement capabilities.

 Advanced Vision Technology for Precise Dimensional Gauging

A major design emphasis for the Gawis4Glass was to provide measurements with a level of precision and repeatability that not only can document dimensions of production containers but can also be used to qualify and manage molds.  The vision measurement technology incorporated in the Gawis4Glass utilizes high pixel density camera components in combination with enhanced telecentric optics and lighting.  Cameras are fixed with zero movement, eliminating any potential errors from vibrations or camera movement. Telecentric optics ensure that every measurement is accurate and repeatable regardless of container size, shape or distance from the camera.  This combination provides a very crisp edge shadow, making it possible to achieve the highest dimensional precision and repeatability, as well as a very low percent of process variation for individual measurements.

Further, images are captured at one-degree intervals and the entire bottle is scanned, achieving  100% full-bottle capture in order to facilitate the most efficient dimensional processing.  Once a sample is placed, a rotary lift table provides 360° of rotation, allowing measurement at any position around the sample. Precise vertical and rotary positioning guarantees that measurements are performed consistently every time, on every sample – preventing human error, unnecessary adjustments and incorrect data.

Ease of job setup

One of the biggest challenges with measurement systems of this type is the preparation and programming of the device to perform the desired measurements.  The Gawis4Glass offers a range of tools that are available to simplify this process and minimize the time required to edit jobs. Operators can use AutoJob™ to automatically identify finish measurements, build a job from individually selectable measurement routines or choose from a library of industry standard or customized templates that include a collection of measurements and their associated limits. Gawis4Glass also enables an operator to select a single measurement or combination of measurements for a particular job.  All job setup methods are straight forward and intuitive, yet provide the versatility to enable an operator to customize tests for the application.

AutoJob  – job setup in less than 20 seconds

AutoJob™, is a patent-pending feature on the Gawis4Glass that is designed to simplify job setup by providing automated recognition of key finish measurements.  With this feature, the operator simply selects the AutoJob mode and the work of locating and identifying finish features is performed automatically.  The Gawis4Glass scans the sample, identifies the standard finish measurements for that sample and incorporates them into the job within a matter of seconds.  The operator can adjust the selection, add control limits and incorporate additional measurements as necessary. AutoJob can be used to create a new job or identify an existing job template through Template Matching, that most closely matches the container. Template matching, another feature associated with AutoJob, provides the closest match of a scanned bottle finish to the job templates in the template library.  In all, the AutoJob feature greatly accelerates job creation, saving hundreds of labor hours through the course of a year.

Industry 4.0 communication

Industry 4.0 standard communication protocols have also been incorporated into the Gawis4Glass to improve communications and support Industry 4.0 objectives.  This capability facilitates advanced communication with other devices, to share data, support remote job change and interface with factory robotic handling systems without operator intervention.
